Abstract

In this contribution, the major steps when developing a self-heated switching-type exhaust gas lambda sensor with a four-wire heater for use in laboratory are shown. The goal of this work was to produce a technological platform, which can serve as a basis for further research on automotive zirconia-based exhaust gas sensors. The four-wire heater gave us the option to independently vary parts of the sensor device. It also increased temperature accuracy. The applied High Temperature Co-fired Ceramic (HTCC) process is very similar to the LTCC-process already established in our lab, though especially the insulating layer for the heater introduced some challenges. This alumina layer had to be doubly screen-printed, as the relatively high viscose alumina insulating paste will not close voids that can occur in the screen-printing process. Whereas the line width in thick-film technology can be easily adjusted to 100 μm or less, screen-printing on the relatively rough alumina is more difficult. Thus the line width had to be increased. Care had to be taken that the distances between conducting paths and edge area of the insulating layers is sufficient to prevent degradation of the conducting path due to printing irregularities. A set of lamination parameters was found, so that lamination occurred despite the imperfections introduced by the heater. Use of a sacrificial tape appeared to be sufficient to ensure dimensional stability of the reference channel. Test in synthetic exhausts demonstrated that the sensor switches around Lambda=1, similar to commercial sensors. This result enables us to go for further steps in the development of new types of exhaust gas sensors.
